A chassis is not the glamorous part of a caravan, but it carries every adventure. It supports the body, suspension, water tanks, recovery points and the gear that gets you comfortably beyond the bitumen. Looking after it is less about chasing a showroom-perfect underbody and more about finding problems early, keeping moisture and salt from lingering, and knowing when a professional needs to step in.
Why chassis corrosion deserves attention
Corrosion occurs when bare or damaged steel reacts with oxygen and moisture. Add salt from beach driving, salt air or coastal roads, and that reaction speeds up considerably. Mud packed around brackets and crossmembers can be just as troublesome because it holds water against the steel long after the track has dried.
Not all rust is equal. A light orange bloom on an exposed edge, stone chip or weld can often be treated before it progresses. Flaking scale, deep pitting, swelling around joins or corrosion near suspension mounts is different. These areas can affect the strength of the chassis and must not be treated as a cosmetic weekend job.
Off-road travel adds another factor: impacts. Stones can chip protective coatings, while corrugations and flex can expose weaknesses around mounting points. A well-engineered chassis and quality materials provide a strong foundation, but even a tough Australian-made caravan benefits from regular inspection and care.
Caravan chassis corrosion guide: where to inspect
You do not need to crawl under the van after every overnight stop. A proper check before a major trip, after beach travel or prolonged wet-road touring, and during regular servicing is a sensible rhythm. Park on level ground, apply the handbrake, use suitable wheel chocks and never rely on a jack alone when working underneath.
Start with a torch and take your time. Look along the main chassis rails and crossmembers, paying particular attention to areas hidden by tanks, stone guards, steps and plumbing. You are looking for trapped mud, damaged coatings, rust staining and any sign that water has been sitting where it should drain away.
Pay close attention to these high-risk areas:
- suspension brackets, shock mounts and spring hangers, where loads and vibration are concentrated
- A-frame sections, coupling mounts, safety-chain points and jockey wheel brackets, which receive road spray and stone strikes
- welds, joins and bolt heads, especially where different components meet and coatings can be thinner or damaged
- water tank mounts, battery boxes, underbody storage mounts and enclosed sections that can trap moisture and debris
Do not overlook the signs above the rails
Rust streaks on the body, a loose underbody fitting, unexplained movement in a tank mount or a change in how the van tows can point to an issue below. Check drainage holes too. They are there to let moisture escape, not to be sealed over by mud, road grime or an overly enthusiastic coating application.
Clean first, protect second
The best corrosion protection routine begins with cleaning. After travelling on salted roads, crossing shallow saltwater, launching near the beach or spending time in a coastal area, rinse the underbody thoroughly with fresh water as soon as practical. Give particular attention to the A-frame, suspension, brakes, wheels, chassis rails and the backs of crossmembers.
Avoid blasting high-pressure water directly into electrical connectors, wheel bearings, seals or vents. A controlled rinse is more useful than forcing water and grit into places it does not belong. Once clean, allow the underbody to dry before applying any protective product.
For ordinary outback dust and mud, remove accumulated material before it cakes hard. Mud is not automatically corrosive, but wet mud against steel creates the damp conditions corrosion needs. A wash after a muddy run also makes your next inspection far more accurate.
If you find a small chipped area with only surface rust, clean it back carefully, remove loose material, treat it with a suitable rust converter if required, then apply a compatible primer and topcoat. Compatibility matters. Mixing products without preparation can create a coating that looks tidy but lifts or traps moisture underneath.
Coatings are protection, not a cure-all
Chassis paints, waxes and underbody protectants can help defend vulnerable areas from moisture and stone damage. The trade-off is that thick coatings can hide a developing issue if they are applied over dirt, loose rust or wet steel. They can also block drainage points when used carelessly.
For that reason, inspect first, clean thoroughly, repair existing damage properly and then use products suited to the chassis finish and the conditions you travel in. If your caravan has galvanised components, remember that galvanising improves corrosion resistance but does not make steel immune to damage or salt exposure. It still needs washing and checking, particularly around cuts, welds and fittings.
When surface rust becomes a professional job
It is tempting to paint over every brown mark and get back on the road. That approach is fine only when the corrosion is genuinely superficial. Seek professional advice promptly if you see heavy scale, deep pitting, split welds, distorted brackets, rust around suspension attachment points, cracking in the coating that follows a structural line, or corrosion on the A-frame close to the coupling.
Brake components deserve special caution. Corrosion around brake backing plates, mounting hardware, wiring or actuators may not be obvious from a quick glance, yet braking performance is not an area for guesswork. Have it checked during your service inspection.
The repair method depends on where the corrosion sits and how far it has progressed. It may involve cleaning and recoating a localised area, replacing a non-structural bracket, or undertaking certified structural repairs. A quality repairer will assess the steel condition rather than simply covering it with fresh paint.
Habits that make a real difference
Long-term chassis care is mostly built on a few repeatable habits. Wash salt and mud away promptly. Inspect after tough travel rather than waiting for the next annual service. Fix stone chips before they become a bigger patch of rust. Keep drain paths clear. Store the caravan in a dry, ventilated place where possible.
Storage conditions matter more than many owners expect. Parking on wet grass for months can hold moisture under the van, while a sheltered hardstand with good airflow gives the chassis a better chance to dry. A cover may protect the body from sun and grime, but it should not create a permanently damp environment around the undercarriage.
When comparing caravans, look beyond a painted chassis in a brochure photo. Ask how the chassis is designed for the intended terrain, how components are mounted, what protective finishes are used and how accessible key service points are. For remote touring, strength, sensible drainage and serviceability are every bit as valuable as the finish you can see from the outside.
